According to the manufacturer, DensDeck Prime Roof Boards with EONIC Technology have manufacturing specifications that include a surface water absorption rate of 1 gram, and a total water absorption rate of 5 percent.

According to the company, in independent testing of total water absorption, alternative coated glass mat gypsum roof boards absorbed 76 percent more water more water than 1⁄2-inch DensDeck Prime Roof Boards with EONIC Technology, while 1⁄2-inch gypsum fiber boards absorbed 132 percent more. In independent testing of surface water absorption, 1⁄2-inch gypsum fiber absorbed 2.3 times more water than the new formulation, while alternative coated glass mat gypsum roof boards absorbed 4 times more water.

Finally, in vertical pull strength tests, DensDeck Prime Roof Boards with EONIC Technology were found to be 74 percent stronger than 1⁄2-inch gypsum fiber boards on the face, and 14 percent stronger on the back, notes the manufacturer. When compared to alternative coated glass mat gypsum boards, DensDeck Prime Roof Board is 2.5 times greater strength on the face, and 7 times more strength on the back.

Georgia-Pacific Gypsum’s Durable Cover Board Outperforms High-density ISO in Puncture and Hail Testing

Third-party testing results confirm that Georgia-Pacific Gypsum’s DensDeck Prime Roof Boards display puncture and impact resistance, protecting thermoplastic roofing membranes better than high-density polyisocyanurate (HD ISO) cover boards.

All types of commercial roofing membranes are susceptible to everyday punctures from a variety of sources. Rigid objects with sharp edges like dropped tools; heavy equipment; winds which blow branches and debris onto roofs; and frequent foot traffic for general maintenance and repair can cause punctures at any time, explains Todd Kuykendall, director of marketing and product management, Georgia-Pacific Gypsum. “DensDeck Prime cover boards support membranes so they can resist puncture damage, allowing them to do their job as the front-line protection of the roof assembly against water intrusion.”

The independent ASTM D5635 puncture test results indicate that thermoplastic membranes do not puncture as easily when 1/4-inch DensDeck Prime Roof Boards are used as a cover board, as compared with HD ISO boards. Puncture-resistance testing conducted by Jim Koontz & Associates, July 21 to August 1, 2014, in its Hobbs, N.M. laboratory, according to ASTM D5635 standards. Assemblies included a base layer of 2 inches, 20-psi polyisocyanurate insulation; and configurations were covered with 45-mil thermoplastic polyolefin (TPO) or 48-mil polyvinyl chloride (PVC) membranes. The test method evaluates the maximum puncture load the samples can withstand, without allowing the passage of water when subjected to impact from a rigid object with sharp edges. Thermoplastic membranes tested in assemblies with 1/4-inch DensDeck Prime boards underneath were 83 percent more puncture resistant, on average, than membranes with 1/2-inch HD ISO or no cover board at all.

Durable and versatile DensDeck Prime roof boards can potentially save money for roofing contractors, building owners and facility managers by eliminating or reducing the need for costly repairs due to punctures during and after completion of the roof installation, Kuykendall adds, “In these puncture tests, HD ISO performed similar to no cover board at all, allowing thermoplastic membranes to puncture more easily.”

In addition to puncture resistance testing, the independent company also conducted tests simulating the impact of hail in a variety of roofing scenarios—and the results were similar.

FM 4473 (using NBS— National Bureau of Standards—23 standards) hail test results indicate that DensDeck Prime boards offer key benefits against hail damage versus HD ISO products. Hail testing (or impact resistance testing of rigid roofing materials by impacting with freezer ice balls) conducted by Jim Koontz & Associates July 21 to August 1, 2014, in its Hobbs, N.M. laboratory, according to FM 4473 (using NBS 23 standards). Based on average results using 1.5- to 2.5-inch freezer ice balls. Assemblies included a base layer of 2-inch 20-psi polyisocyanurate insulation; and configurations were covered with 45-mil thermoplastic polyolefin (TPO) or 48-mil polyvinyl chloride (PVC) membranes.

New Roof Must Last as Long as the Solar Panels It Supports

As thousands of Silicon Valley employees exited Hewlett-Packard (HP) global operations headquarters to head home for the evening, a crew of 25 roofers–under the glare of temporary spotlights–toiled diligently. They were fastening thousands of 1/2-inch DensDeck Prime coverboards to the 10-year-old insulation system covering the building’s metal deck.

Originally planned to be white, Hewlett-Packard ultimately selected a tan-colored membrane, to reduce glare because two levels of the building have glass-to-ceiling windows that allow visual access to the roof.

Soon after, they adhered a single-ply, fleece-faced, tan-colored Sika Sarnafil EnergySmart roof membrane to the DensDeck Prime boards, creating a state-of-the-art 300,000-square-foot reroof. The added protection was much-needed, as it provided the durability and compressive strength to safely accommodate a massive system of solar panels that were installed atop 85 percent of the roof.

“We chose DensDeck Prime because it provides the best support for the new membrane, the existing roof and all the (solar) equipment that will go on top of it,” explains Steve Nash, vice president of Waterproofing Associates, who designed the reroof system in conjunction with Ted Christensen of Independent Roofing Consultants, and selected the materials to make it work. “With all the weight that will be bearing directly on the roof membrane, we need the ultimate roof substrate.”

Installing the massive, electricity-generating system of solar panels was an intricate endeavor, especially because its presence will complicate any repairs to the roof during the solar energy system’s anticipated 25-year life cycle. The building owner called on Nash to create a roof with a life cycle that would mirror the life of the solar panels.

“If the roof were to need repairs, the solar panels would have to be disassembled and out of service until the repairs are finished. And that can’t happen,” Nash adds. “Basically, we have to build a virtually maintenance-free roof.”

Protection—Above and Below

Cost-effective because of its energy efficiency and high levels of dimensional stability, the Sika Sarnafil G410 membrane is frequently installed over an underlayment of DensDeck Prime because its surface treatment provides a stronger bond for adhered membrane applications. Also, DensDeck Prime roof boards’ high pounds per square inch (PSI) compressive strength is an advantage as a durable platform for roofs with heavy equipment, like solar panels, on top.

Adding further complexity to the building’s new roofing system was the fact that the owner chose only to replace the original membrane—from another manufacturer—that had sprung a number of leaks in recent years. Keeping the remainder of the original roof—2 inches of fiberglass insulation, a built-up gravel surface and 1/2 inch of fiberboard—saved considerable time and money, as well as avoided having to send thousands of pounds of materials to landfills.

However, it did require adding the layer of DensDeck Prime to do double duty: carefully protect the layers of the original roof that would remain while forming the foundation for the Sika Sarnafil membrane.

Upon completion of the five-week project, which was conducted only at night and on weekends so the noise wouldn’t interrupt the HP employees during normal work hours, the new roof is aesthetically pleasing. Nash notes the new roof’s beauty will only be exceeded by its durability. “With thousands of pounds of solar panels sitting on top of it, the roofing membrane cannot fail. So you get the best materials available to make it last—and that’s exactly what we’ve done.”
